Inner packaging refers to all materials used inside a shipping carton to protect products during transit. This includes cushioning, wrapping, dividers, and void fill. Its primary purpose is to prevent movement, absorb shock, and keep items separated from the box walls and from each other.

Even a strong outer carton can fail if the contents inside are free to move. Items shift during shipping as parcels are stacked, dropped, tilted, and transported across multiple locations. Effective inner packaging reduces breakages, minimises returns, and protects your reputation as a reliable seller. It also contributes to an excellent unboxing experience, which is increasingly important in competitive eCommerce markets.

Choosing the right inner packaging is almost an art form. You need to balance protection, cost, sustainability, efficiency, and presentation. The goal is to ensure products arrive in perfect condition without excessive waste or unnecessary expense.

Using Different Packaging for Different Products

There is no one-size-fits-all solution when it comes to inner packaging. Different products require different levels and types of protection depending on their size, weight, fragility, and shape.

Fragile items such as artwork, electronics, glassware, or porcelain benefit from bubble wrap or honeycomb paper wrap. These materials absorb shock and reduce the risk of cracking or scratching. Wrapping items securely and evenly is essential, ensuring all vulnerable surfaces are protected.

Choosing the Right Box Size

Inner packaging works best when paired with a correctly sized carton. Boxes that are too large allow excessive movement, even with void fill, while boxes that are too small risk crushing or pressure damage. Right-sizing cartons helps reduce shipping costs and improves protection.

Blocking and bracing techniques are especially useful for heavier or awkwardly shaped items. These methods prevent products from shifting and distribute weight evenly across the box. For square or rectangular items, plastic or cardboard corner protectors can add another layer of defence against impact damage.

Box Inserts and Specialised Protection

Box inserts are useful for certain product types, particularly subscription boxes, cosmetics, electronics, or bundled orders. Inserts made from cardboard, foam, or moulded pulp hold items in place and create a more organised presentation.

Polystyrene and foam inserts offer excellent protection for delicate items, while clear air-filled poly bags provide lightweight cushioning that reduces shipping weight. These options can be especially useful when shipping multiple items in a single carton.

Inner Packaging and Carton Strength

It’s important to remember that inner packaging supports a strong carton, but it does not replace it. A weak or damaged box cannot be saved by extra cushioning alone. Always use high-quality cartons appropriate for the weight and size of the contents.

Never force large items into undersized boxes or rely on inner packaging to compensate for poor carton choice. The carton provides structure, while inner packaging absorbs shock and movement.

One of the main goals of inner packaging is suspension. Items should be suspended away from box walls, corners, and each other. During transit, parcels are constantly handled, stacked, and shifted. Without proper suspension, items can collide inside the carton and break.

This is especially important when shipping multiple items together. Dividers, wraps, and void fill help prevent contact between products and reduce the risk of damage.

Inner packaging should always match the product’s weight, fragility, and value. Lightweight or low-risk items like books may only require minimal protection, while heavier, fragile, or premium products need layered cushioning and reinforced packing methods.

High-value items often require a combination of wraps, dividers, and void fill. While this may increase packing time and material costs, it significantly reduces losses and protects your brand image.
